Zero-Tolerance QC: Dedicated SOP for a Japanese Mattress Client

The Challenge

In 2020, we connected with a Japanese mattress manufacturer through online channels. Their requirements were exceptionally strict: every roll had to be exactly 50-55 metres with no splicing; a maximum of 2 defects per roll, with cumulative defect length under 1 metre; and absolutely no creasing from improper winding.

Our Solution

We built a dedicated SOP exclusively for this project -- covering grey fabric weight control, fixed-length winding at the dyeing mill, and a full roll-by-roll inspection and grading process upon return to our warehouse. Rolls falling below 50 metres were strictly filtered out, but rather than discarded, they were absorbed by our in-house finished goods factory, eliminating waste while keeping client costs stable.

Small-Batch, Multi-Color Flexibility for a Los Angeles Distributor

The Challenge

In 2024, a Los Angeles-based fabric distributor selling by the yard approached us. With limited warehouse space, each order was capped at under 1,000 metres -- yet each batch required at least 10 colours and 5 different specs (varying thickness and GSM). Standard MOQs of ~200 kg/colour made small-run multi-colour customisation nearly impossible.

Our Solution

We introduced a shared production planning model: each month we share our upcoming bulk dyeing schedule in advance, allowing the client to piggyback their small quantities onto existing production runs. This eliminates independent MOQ constraints and avoids extra dyeing costs. The client selects from planned Pantone matches or popular stock colours, aligned with machine-set thicknesses (3-8 mm) and GSM ranges already in production.

The Challenge

An Alicante-based mattress ticking wholesaler -- serving multiple mattress factories across Spain -- required stable, large-volume supply of ~220 cm wide spacer mesh in multiple GSM, structures, and colour combinations. Their GM, Mr. Lucas, also demanded continuous new pattern development to serve his clients' evolving design needs. The scale and delivery rhythm left no room for inconsistency.

What is the minimum order quantity (MOQ)?
For stock grey fabric in standard colors, our MOQ is 200kg per color. For custom-developed grey fabric (new structure, gauge, or yarn combination), the MOQ is 3,000kg. We offer flexible solutions for smaller requirements -- contact us to discuss alternatives such as stock fabric options or a custom machine adjustment fee.
How long does sampling take, and is it free?
Stock samples under 2 meters are free -- you only cover the courier cost. Custom sample development (new structure, color, or functional finish) takes 10-20 days. We send production videos and photos throughout the process so you can monitor progress. Lab dips for color matching are also available.
What certifications do your fabrics carry?
Our fabrics are tested to OEKO-TEX Standard 100, ISO 9001 quality management, GRS (Global Recycled Standard) for rPET options, REACH and Prop65 chemical compliance, and FMVSS302 / EN1021 / CFR1632 flame retardant standards. BSCI social compliance audit is also available. Custom market-specific testing can be arranged upon request.
Can you produce antibacterial or flame-retardant mesh?
Yes. For antibacterial treatment, we offer: microwave processing (suitable for smaller orders, durable up to 100 washes), Sanitized™ or Silvadur™ finishing (for larger orders), and antibacterial yarn integration (higher MOQ). For flame retardancy, we comply with FMVSS302 (USA automotive), EN1021 (EU furniture), and CFR1632 (US mattress) depending on your target market.
What are your payment terms and lead times?
Standard payment terms are 30% deposit + 70% balance against B/L copy via T/T. We ship via sea, air, or land freight from Shanghai or Ningbo ports (20-30 min drive from our factory). Lead time is 10 days for stock items and 25-30 days for custom orders. All goods undergo 100% inspection before shipment, with roll inspection reports provided.
